From Warehouse to Cleanroom: Retrofit Conversion Case Study

Expanding production capabilities often presents a dilemma: do you build a new facility from scratch, or do you optimize the space you already own? For many manufacturers, the answer lies in retrofitting.

In this case study, we explore how a client transformed a dusty, underutilized section of a general warehouse into a high-performance cleanroom construction project. The goal was specific and non-negotiable: create an ISO 7 (Class 10,000) environment for sensitive electronics assembly without disrupting ongoing operations.

Overcoming Structural Hurdles in Cleanroom Construction

The client possessed ample square footage, but the existing warehouse structure posed significant technical challenges. Before a single wall went up, our engineering team conducted a comprehensive site assessment to identify potential risks.

Three major hurdles stood out:

  1. Floor Loading and Quality:The existing concrete slab had cracks and uneven leveling, which would compromise the seal required for positive pressure.
  2. Ceiling Height:Low structural trusses limited the space available for ductwork and HEPA filter fan units (FFUs).
  3. Utilities:The area lacked sufficient power drops and drainage for a dedicated air handling unit.

We addressed these issues immediately. The team specified a self-leveling epoxy floor system to create a seamless, non-shedding base. Simultaneously, we designed a low-profile plenum system to fit within the tight vertical clearance, ensuring the cleanroom construction adhered to ISO 14644-1 standards despite the physical constraints.

Why Modular Cleanrooms Were the Perfect Solution

Given the client’s need for speed and flexibility, traditional “stick-built” drywall construction was not an option. It generates too much dust and takes too long. Instead, we utilized a hybrid approach involving modular cleanrooms.

By using pre-fabricated wall panels and a self-supporting ceiling grid, we decoupled the cleanroom structure from the warehouse shell. This approach offers distinct advantages:

  • Speed:We manufactured the wall panels off-site while the warehouse floor was being prepped.
  • Cleanliness:The installation process generated virtually no debris, protecting the client’s adjacent inventory.
  • Scalability:If the client needs to expand the electronics assembly line in the future, they can simply remove a wall and add more modules.

This project highlights the versatility of modular cleanrooms. Whether repurposing a large logistics center or deploying a mobile container house lab, the underlying principle remains the same: pre-engineered precision beats on-site fabrication.

Streamlining the Cleanroom Installation and Certification

Time was money for this client. They had orders pending and could not afford a production stoppage. To manage this, we developed a phased cleanroom installation schedule.

We coordinated the delivery of the modular components during off-hours to keep the loading docks free for regular shipments. The assembly team erected the skeletal structure in just four days. Once the walls stood, the mechanical team installed the dedicated HVAC skid and FFUs.

The final phase involved rigorous testing. We brought in third-party certifiers to verify particle counts, air change rates (targeting 60 ACPH), and temperature control.

The Results

The project concluded two weeks ahead of the initial schedule. The client successfully launched their new electronics assembly line in a fully certified ISO 7 environment. By choosing a retrofit strategy over a new build, they saved approximately 40% in capital expenditure. This case proves that with the right planning and cleanroom installation strategy, even a standard warehouse can host world-class manufacturing processes.
